Lee Lyrics: There are several parts you need to build a rocket motor A nozzle and a closure and an insulator You shove them in a case and then you fill it up with sludge Don’t eat the sludge (it looks tasty!) The forward closure’s made of 6061-T6 It gets an O-ring then another then a 3rd in case one splits Tap the hole for the transducers That’s how you build a rocket motor! Now it’s time to make a nozzle and that comes in several parts A graphite throat, a carrier, a whole lot of heart These parts go on a lathe and then we make a lot of dust Don’t breathe the dust (I love my lungs!) The pieces go together and you seal them with ketchup Just kidding it’s not ketchup it’s room temperature vulcanizing silicone Now the nozzle part is over That’s how you build a rocket motor! And now it’s time, to make the sludge Delicious sludge, don’t eat the sludge!! (It’s not worth it!) You take HTPB, IDP, aluminum and mix Then add the perchlorates, yum! Now MDI, to cure the mix And then you vacuum degas all the bubbles til the sludge gets thick And when you’re ready pack the tube with 40lbs of cookie dough And then you wait a bit, just a bit sec Finally, remove the core And that’s how you build a rocket motor! Can we be done? No! Now there’s one more step that’s left before we see if this thing works We’ve gotta build a test stand and then work out all the quirks Now we fill the thing with water, and pressurize it hard 69 bar (nice!) The motor passed a hydro-test so now let’s light the match But first we’ll get it polished to ensure that it looks snatched And don’t forget the paint good sir Cause that’s how you build a rocket motor! S A F E T Y: Epoxy is a sensitizer and your body's reaction gets worse every time you touch it, and fiberglass particles in your lungs will ruin your life :) You'll notice in nearly all of the build footage, I'm wearing gloves to protect my hands from touching the epoxy, a respirator with fresh cartridges to protect my lungs, often safety glasses to protect my eyes, and headphones to protect my ears, as a treat. If you're building something like this, please help your future self out, and wear PPE(Personal Protective Equipment). A few things to note! 1. Launching on a slope is still hard for Sprite, hence the wiggling at liftoff. 2. The slope and camera alignment makes it looks like Sprite is fighting wind, but there wasn't much of that today. 3. Telemetry downlink rate is flexible depending on system state, which is why it drops during flight. 4. Afterburner hops coming soon, but not until we have a bunch of these safe hops done where I can stand near the craft in case things go metaphorically, or literally, south. 5. This is the first real test of model rocket retro-propulsion! At 50m AGL, Signal(the flight computer) commanded release and began computing the optimal retro-burn altitude to "land" the rocket at 14m AGL. Signal missed its landing target by a whopping factor of 2, landing instead at 30m AGL. There are several factors involved, but the most likely candidate is that the pre-flight simulations used to generate the landing math were out of date. Now with real flight data, we can dial in landing simulations more reliably. As with SpaceX and Blue Origin, getting this well-tuned will take several tries. Stability was quite poor during this test, I believe this was caused by excessive roll on the vehicle. At this time, the current theory for roll accumulation is abnormal motor nozzle geometry. Post-flight motor inspection confirms this as well, and the flight data shows a steady increase in Z axis roll as the burn progresses. This is generally rare, and I've only noticed it occasionally with these motors. Aerodynamic sources seem unlikely as roll continues to accumulate at low airspeeds. The TVC servos have been characterized to handle roughly 180 degrees per second of roll before they can no longer keep up, and this holds true in the flight data as well. The side boosters executed a 20 degree roll program with a rate of 30dps, beginning at T+0.9. Initial pitch-over of the vehicle at launch was due to thrust inconsistencies between booster motors. Because of a low level coordinate transformation error in its flight software, the center core flew with poor stability, correcting roughly 20 degrees off axis for both pitch and yaw. Since the heat of the motor was so intense, it's unlikely we'll be able to mitigate it using more liners than were already there. The same goes for using most other plastic FDM materials. For now, we'll probably cut the burn time down a bit and make sure users have access to extra motor mount tubes, should one of them melt. The motor tubes are incredibly easy to manufacture and replace, and the priority right now is ensuring Signal's software and UX are top notch. Running Signal's course correction feature, Scout launched angled roughly 15 degrees from upright. Course correction held the vehicle orientation off the pad after launch, then plotted a smooth maneuver back to upright. As shown here, corrections are determined in a global reference frame, then executed in the local frame, meaning roll is not an issue(until the TVC hardware cannot keep up with the roll). Once deployed, the parachutes broke the kevlar reenforced shock cord, separating them from the body. The cord snapped at a weak point where significant heat had been experienced during assembly, which can be avoided next time with a new cord and some epoxy. The test held the vehicle upright for several seconds, then shifted the set-point on the X and Y axes to -7 degrees, as a step response test. Response was acceptable, though somewhat poor, and can easily be improved by giving the PID controller separate tunings for aggressive and smooth response. This test also validated the solution to the error experienced during the Series D hold down. During the flight, the rocket pitched over when the force on forward fins overcame the force the vectoring mount could provide. When the Signal detected a deviation of more than 20 degrees, the flight termination system kicked in, deploying the chutes during the burn. Once the error in the inertia calculation of the Series B Hold Down was found, a second bifilar pendulum test was conducted with newly added landing legs and grid fins to obtain an updated measurement. The vehicle was once again tuned in the simulation, the values were set in the flight software, and the test was conducted. A slight oscillation can be seen during the test. The cause is unconfirmed, but is likely due to the following factors. A changing CG during the burn, a slightly loose TVC mount due to ascent and landing motors being loaded, or inconsistencies in the propellant causing small non-axial moments on the vehicle. There are other potential factors, but these are the most likely. This test passes overall, and with a sufficiently accurate tuning(for the flight profile), focus will now be set on aerodynamic testing and flight software work. After building a ground-up simulation of the vehicle's behavior under thrust, I re-tuned the stability algorithm to the inertia I calculated from the results of a bifilar pendulum test. The calculation was incorrect, due to an extra set of parentheses used, and the algorithm was then tuned to the incorrect vehicle inertia. The calculated inertia was much smaller than it should have been, so the simulation predicted a vehicle requiring less control authority, hence the loose oscillation during the test. This test was not intended to(and does not) feature a fully stable vehicle or tuning. The purpose of Series A is to gather high resolution data from the flight computer in order to build an accurate offline model of the vehicle, and its response to a given TVC correction value. The vehicle aimed to keep one axis steady, while cycling through a 10 degree offset in the set-point on the other axis, roughly halfway through the burn. Using the offline model, I can tune the stabilization algorithm without running complicated and expensive tests, saving time in the process. The flight qualified revision of the Relay thrust vectoring mount. The ascent and landing motors are mounted in line, one on top of the other. The landing motor fires second, ejecting the ascent motor. The Echo Test Vehicle 2 served to further tune the PID stabilization algorithm, as well as test in-flight deployment of the landing legs. Both tests returned nominal results - a nearly flawless ascent to 30ft, and lockout of all four landing legs after being deployed at 20ft AGL. Once again, the parachutes failed to deploy in time to ensure a soft landing on the ground. Though they deployed shortly after the landing legs at just under 20ft AGL, there was not nearly enough time or airspeed to inflate both chutes before the rocket slammed into the ground. One chute did inflate, but only a few feet from the ground, which proved fairly ineffective. With stability improved, and more height to deploy parachutes needed, Echo TV3 would be modified to ascend to approximately 70-100ft AGL, with similar parachute and leg tests during the flight. The primary focus of the first Echo Test Vehicle was to assess the tuning of the PID thrust vectoring algorithm, as well as the accuracy of flight simulations created in MATLAB and Simulink. Scout V 0.8 - V 1.0 used a PID stabilization algorithm, but never flew reliably enough to obtain accurate data about the system in flight. Previous Scout vehicles also had issues with apogee predictions based on vehicle weight and a fairly stable flight profile. Though no vehicle ever flew stably, it was clear there were errors in the simulation. With the errors fixed and the PID system tuned to what seemed accurate on the ground, Echo TV1 flew just a few degrees off axis to just under the flight simulation's predicted apogee of 30ft. The test proved that the PID system needed only slight tuning to achieve reliable stability, and the flight simulation's errors had been fixed. The only part of the test that failed was parachute deployment, due to a bit of unreliable code triggering the chute deploy relay onboard. After modifying the code to seemly remedy the onboard time management issue, it was revealed during the flight of Scout V 1.0 that the complimentary filter was still not functioning properly. The IMU measured changes in orientation at a rate that suggests that only the accelerometer was used in the filter. This would, and did result in a similar flight profile to Scout V 0.2. The rocket lifted off, arced over, and slammed into the ground since the IMU was not being interpreted correctly, and the vehicle made no corrections in the vectoring mount. After the flight of Scout V 1.0, the Scout program was put on hiatus indefinitley in order to focus on a simpler vehicle, Echo. Using more powerful propulsion, and a smaller, more lightweight design, Echo builds on the knowledge and lessons learned from the Scout program. Specifically, all systems of Echo will be tested individually, then incrementally added together, as opposed to the full-up testing style of the Scout program. After starting the PID system roughly 1 second before liftoff in order to reduce error accumulation, the code onboard failed to account for a discrepancy in timing within the complimentary filter, resulting in a massive initial drift of ± 50 degrees on each axis before zeroing out after 3 seconds, which was much too late in this case. The rocket lifted off with poor TVC orientation, damaged the PID starting gantry, and knocked over the articulating support tower, before spinning out of control and crashing to the ground. With an entirely new thrust vectoring system, Scout V 0.8 corrected well for it's orientation with two caveats. The first being that due to errors within a computer simulation of the flight, the liftoff weight was much too heavy to allow for a suitable apogee. The second being that the onboard PID system was running for roughly 30 seconds before liftoff, and too much error was accumulated during that time to maintain a zero-position in the TVC mount. Scout V 0.5 failed due to excessive play in the internal gears of the thrust vectoring servos onboard. While stabilization of the vehicle was still active and functional, the "zero-position" of the servos ended up with a deviation of ±2 degrees, which was enough to set the vehicle off on a poor trajectory, especially considering that the computer's stabilization was directly reactive to it's measured position at this point, and not anticipatory, such as in a PID control system. The first Scout vehicle to use generally successful thrust vectoring, and deployment of the drag fins, Scout V 0.4 was a milestone in the Scout program. Ascending to roughly 20-30 ft, Scout V 0.4 was able to correct for deviations in its orientation before descending due to lack of vertical thrust. Once descending, the rocket anticipated ignition of the retro-burner on board, and recalibrated the vectoring system, resulting in a loss of stability. Scout V 0.3 was the first in the Scout program to correctly measure the position of the vehicle during flight. Scout V 0.2 featured much stronger TVC servos, and an improved TVC mount. At liftoff, the system was able to maintain it's position, but the inertial measurement system was still faulty. The onboard computer only used an accelerometer for inertial measurement, which fails under thrust, so future builds used a complimentary filter to read from a gyroscope and accelerometer for increased accuracy.
